Thanks for the kind remarks but I know that you in particular, and anyone else on the forum, would have arrived at the same conclusion had they exchanged 19 emails with Bob at the time.

In answer to your question ...
Bob quickly identified that when the disc section was separated from the main part of the hub there would only be 5mm of material left between the wheel bolt thread and the outer surface of the hub.
Aluminium won’t sustain fine threads ... You can’t simply screw our wheel bolts into aluminium.
He needed a way of holding the wheels on without relying on aluminium threads.
He discarded the old fashioned splined studs because of the possibility of them spinning in the hub.
He was dissuaded from screwing studs in from the front with a locking nut on the back, and screwing cap screws in from the back as they both relied on aluminium threads and were susceptible to being unknowingly screwed out by an air gun operator tightening the wheel nuts up sometime in the future.
On the forum, the nearest he came to having a complete proposal for aluminium hubs was to further reduce the crucial 5mm by enlarging the hole and installing a threaded steel insert.
Even if it was a good idea to use the inserts which are primarily intended for thread repairs, they have a fundamental problem ...
According to the only information supplied, the inserts had the same thread on the outside as the inside to keep the wall thickness uniform and to a minimum ... the picture on the
link will explain it better.
It’s accepted the standard wheel bolt threads are unsuitable for use in aluminium ... but the same threads - according to the information given - were to be used to hold the inserts in.
The difference in heat expansion of aluminium and steel was to be ignored on the grounds of both materials would be heating at the same rate, notwithstanding they would be expanding at a different rate.
Bob never had an acceptable, complete, aluminium hub design.
I don’t mean acceptable to me ... Bob agreed it wasn’t acceptable.
That isn’t to say the firm didn’t separately come up with something.
Something suitable in aluminium would be quite different to the original.
