Velcro is a great fastener but the glue that sticks it to the door card/insert fails in the heat (I know, I have tried it!).

True if you take the self adhesive stuff.
You should better use the stuff without adhesive and then use a quality epoxy to glue it in position

I like your other suggestion as well

according tot he barcode description its 3mm thick hardboard. got it from B&Q.

I think the best way is to use fir tree connectors, my plan is to cut the correct plywood base, insert it loosely in the card, drill some holes through the ply and into the door card, then remove the ply, insert & glue some fir tree fasteners (that protrude beyond the ply) through the holes, cover the ply with leather (or whatever) and then press it back into the door card fixed through by the fir tree fasteners.

It's a shame that this was the last post on the previous page, because to me it sounds like such an elegant solution that it should be in a more prominent position.
If you could get the sort of fir-tree fasteners that have a blank end to them (like standard door-card/interior trim fasteners) then you could make slots to fit them into, and do away with the glue altogether. This would make replacing them easier if any were ever to break. I'll try to find a pic to illustrate what I mean...

Neil, I purchased some from Halfords the other day which I think are as you describe - the fir tree protrudes from the centre of a thin disc, a little over a penny diameter.

If I'm honest, it was Dave P who, I think, should take any due credit for this idea.

I was just about to say something, but now I won't bother as modesty prevents it ..... anyway, i only modified someone elses previous ideas, so can't claim the credit

To clarify, I used 1/8" hardboard (~3mm), cut with a Stanley blade, 3 firtee fixings as described, straight into the door card (avoiding the fixings to the door!), covered with 2mm sponge, trimmed down flat where it goes over the firtrees and spray adhesive - then covered with black alcantara.

It may have been overkill, but i painted the hardboard with fibreglass resin (with hardener added!) to prevent or at least try to minimise warping caused by moisture.

It's a double, they're a complete waste of time, leastways in families like mine where the household seems to drain all their rubbish into the kitchen as a sort of holding tank until I clear some space in the garage and then they decant it there and the process starts again. Currently, I have my sons 3piece suite in there amidst lots of rubbish and a small gap for the Lotus.
