Sounds like you're doing everything right Woody. You mention a replacement CAT a year ago - has this made it worse rather than better? And was that the one on the main exhaust run or the PreCat in the downpipe? I've seen more written about precats breaking down than the main cat. But I'm still not convinced about the Cat idea unless you are also noticeably down on power(?) - when they go they block exhaust flow so the engine can't breath. Another "free" check to make would be the static timing in service mode. Lots of stories of timing being set when not in service mode and the ECU is adjusting to make it look right when its not.
